Supply chain fragility, workforce shortages, energy-intensive materials, geopolitical uncertainty, and limited visibility into upstream bottlenecks are reshaping how the industry operates.

Based on global research inputs and discussions within the Transformer Champions Club, this presentation will highlight the key structural pressures affecting transformer manufacturing and delivery, provide a clearer understanding of emerging risks, and help the industry identify priorities for improving supply chain resilience.

Dr. Mladen Banovic is a scientist and innovator in the field of energy transmission with 25 years of technical and managerial experience.
He currently holds the positions of Director and Editor-in-Chief at Merit Media Int. – the company behind the Transformers Magazine, Transformers Academy, Industry Navigator, and Transformers Forum brands.
During his career, he managed development of products and systems for worldwide use in electric power grids up to 1200 kV (currently the highest level in the world), the development and deployment of systems for smart grid and automated design, testing, diagnostic and monitoring systems.
Education: PhD, MSc, and BSc degrees in electrical engineering from the University of Zagreb, Croatia.

Abstract

In the transformer industry (as in many industrial sectors), suppliers are typically divided into two groups: those whose components become part of the final product, and those who support the processes around it. The first group is labeled strategic; the second is often viewed as operational or secondary.

The distinction seems logical. 

However, tension arises when a so-called non-strategic supplier unexpectedly determines whether a transformer can be moved, installed, or delivered on time. In those moments, operational dependence and strategic classification no longer align.

Delays, escalation, and unexpected costs are rarely driven by price alone. When facilitators receive little attention, their absence becomes highly apparent at the most critical stages of a project.

Across complex supply chains, secondary suppliers can exert disproportionate operational impact. Affecting manufacturers, customers, and service providers alike.

 

Reducing friction and increasing predictability does not require redefining every supplier as strategic. It requires aligning collaboration, continuity planning, and total cost awareness with actual operational dependency.

In complex projects, reliability is measured by one simple outcome: the absence of disruption. The most effective partners are often the least visible. Precisely because everything works as it should.

Abstract

Modern applications of power transformers, such as those used in data centres, e-mobility infrastructure, and increasingly demanding grid environments, require equipment capable of sustaining significant thermal and mechanical overloads. Transformer windings are particularly susceptible to these conditions, with temperatures reaching as high as 250 °C in extreme cases. This makes windings one of the most critical components for ensuring reliable transformer performance.

To enable sustainable operation under such extreme conditions, ASTA has developed new epoxy resin systems with enhanced bonding properties, specifically designed for application on winding conductors. These materials push the boundaries of transformer design by improving mechanical stability and thermal resilience.

ASTA has also introduced innovative manufacturing processes that fundamentally change the approach to conductor coating. This has led to significant improvements in sustainability, waste management, and overall operational excellence.

Suljo Cirak is an expert in materials engineering and chemistry, best known for his research in polymer systems, biotechnology, environmental technology and ecotoxicology.

Academic background: He studied technical chemistry and postgraduate studies in polymer chemistry.

He obtained his doctoral degree at the Technical University of Vienna in applied synthetic chemistry. Furthermore, he completed three other studies: environmental process engineering & management, biotechnology and ecotoxicology in Vienna. The author additionally finished a post-study specialisation as a European adhesive engineer in Bremen.

Professional experience: He heads a research and development department and specialises in the development of new polymer insulation systems and coating technologies.

Publications: Cirak is the author of several technical books dealing with the ecological and technical aspects of coating production, especially winding wire:

"Untersuchungen zu den Bindungsfähigkeiten von organischen Kohlenwasserstoffen aus der Luft" (“Investigations into the binding capacity of atmospheric organic hydrocarbons”): The aim of this work was to determine, through a series of experiments, whether it is generally possible to reduce emissions of organic hydrocarbons by using a biofilter material.

"Luftemissionen bei der Produktion der Lackdrähte" (Winding wire production- emissions to the air”): This study investigated exhaust air emissions from a coating plant as well as the degradation of the resulting hydrocarbons after the thermo-catalytic degradation processes.

“Einfluss thermischer Belastung von Abwasser auf ökotoxikologische Testmethoden” (“Influence of thermal stress on wastewater on ecotoxicological testing methods”): This study evaluated the potential influence of thermally stressed cooling water during the annealing processes of wire winding production on various organisms.

He has applied for two patents; one concerns new drying technology in this industry, and the other a new environmentally friendly paint system.

He joined ASTA in 2000 and is the head of ASTA Global R&D Chemistry.

Abstract

Copper is a key component of Continuously Transposed Conductors (CTC), which are used in the manufacturing of windings for high- and extra-high-voltage power transformers.

During the lifetime of a power transformer, the windings may experience various electrical stresses, including short circuits, extreme axial and radial forces, insulation degradation caused by oil deterioration, possible overloading, lightning strikes, and switching transients. These conditions can ultimately result in premature transformer failure.

One of the primary causes of power transformer failure is the degradation of insulation surrounding the copper conductors.

 CTCs must meet several requirements in accordance with international standards and customer specifications. Because CTCs are the core component of high- and extra-high-voltage power transformer windings, and insulation is one of the most critical processes in CTC production plants, the main challenge is maintaining strict control over the production process. This ensures that CTCs prevent technical issues, meet quality standards aligned with the expected lifespan of power transformers, and remain economically viable.

Paola Pachera holds a PhD in Industrial Engineering from the University of Padova, Italy, with a specialization in Chemical, Materials and Mechanical Engineering. She graduated in Bioengineering from the same university in 2012 and completed her doctoral studies in 2016.

Following her PhD, she conducted postdoctoral research at the Centre for Mechanics of Biological Materials (CMBM) at the University of Padova. She then gained industry experience in the medical device sector, working as a Process Engineer at Sweden & Martina and later at LivaNova.

In 2020, she joined Essex Solutions Italy Srl as Process Engineering Manager, transitioning to the energy sector. Austria’s electricity mix is dominated by renewables: around 80% of today's electricity already comes from green energy, and the goal is to cover 100% of total electricity consumption (national energy balance) from renewables by 2030. As a result, the power grid is becoming increasingly complex and will have to keep evolving in order to handle the added complexity in combination with growing energy consumption. In addition to conventional grid expansion, which Austria is carrying out at full speed, additional innovative solutions are needed to enable fast, reliable decision making in this dynamic environment as well as real-time implementation of the necessary measures. Using digital infrastructure solutions at substations will play a key role in this context.

Abstract

The transition to renewable energy is crucial for achieving the 1.5°C climate target, as outlined in IRENA's World Energy Transitions Outlook 2024. To stay on track, annual renewable power capacity additions must reach 1 terawatt (TW) by 2030. In 2024 alone, 340 gigawatts (GW) of new renewable energy generation capacity were installed. This rising demand for clean energy is driving an increase in the number of power transformers for the next years and the need for more efficient solutions in energy transmission and distribution. Consequently, power transformers must deliver increased performance in condensed spaces, become more sustainable, and remain affordable. A new tap-changer design, so called integrated On-Load Tap-Changers (OLTCs) are pivotal in enhancing the performance and sustainability of power transformers. This kind of tap-changer will be introduced and presented that this design utilize optimized materials, eliminate additional various components on the transformer which are dedicated to OLTC like oil conservator, oil level indicator, dehydrating breather and drive shaft, and feature a space-efficient design. Additionally, a novel method for dielectric Integration of Integrated Tap-Changer based on 3D-FEM Simulation for compact transformer design will be presented.

This presentation presents a practical, standards‑aligned methodology moving from fixed limits to transformer‑specific baselines, population statistics, and noise‑robust Rate‑Of‑Change (ROC) and explains how to cut false positives without compromising sensitivity. Abstract

When power transformers are considered, asset management is one of the key factors in ensuring the sustainability and longevity of critical components within the power transmission network. In contrast, instrument transformers are typically classified as Transmission & Distribution equipment, even within CIGRE working groups, and have historically received less attention in terms of lifecycle management and sustainability. In recent years, the penetration of Power Voltage Transformers into power systems worldwide has been very prominent and they are widely used for both station service and rural electrification. Given that they can be considered as critical infrasturcture which blurs the lines between conventional worlds of power and instrument transformers, the importance of adequate asset managamenet becomes an important factor. Furthermore, our goal is to provide cutting-edge integrated solutions that push the envelope of what was thought possible in the instrument trasnformer industry.

This is why we are coupling the recently introduced SVE transformer, which integrates the functions of power delivery, voltage and current metering, with a monitoring system tailored to such unit type. This creates a truly unique solution on a worldwide level. Aside from the features of the unit itself, the adjoint monitoring system will provide all necessary parameters that can be used to continuously keep track of the health status of the unit. In addition to that, the proposed system allows tracking and measurements of transients. This means that every SVE or power voltage transformer, can now provide information on what is happening in the system, including very fast transients, switching and disconnect operations as well as atmospheric events. 

The presentation will showcase the main parameter of the system and focus on all advanced features and benefits embedded within. Such a system provides access to parameters and functions grid operators have not had before, while simultaneously mitigating the risk of exposing critical infrastructure to operation scenarios they are not necessarily designed for. This ultimately serves as a significant value adder to the sustainability, longevity, and reliability of the overall system.

Danijel Brezak brings extensive experience and a proven track record in leadership roles within KONČAR. Over the years, he has developed strong management skills while leading multidisciplinary laboratories and overseeing the service for product conformity assessment. His role required collaborating with large teams of experts across various divisions and maintaining effective communication with both local and international clients, honing his communication and negotiation expertise. As a Quality Assurance (QA) Manager, Danijel successfully managed internal,

external, and international audits in compliance with ISO/IEC 17025, ISO 9001, and ISO 14001 standards. He is also the President of the Technical Committee HZN/TO E42 – High Voltage Test Techniques under the Croatian Standards Institute and has published more than 10 scientific papers in international journals. As their committees introduce new working groups, revise existing standards, and expand focus areas, the downstream impacts extend far beyond engineering and are affecting supply chains, product strategy, regulatory alignment, and competitive positioning.

This presentation provides a high-level overview of recent developments across these major committees, highlighting the growing emphasis on sustainability, alternative insulating fluids such as natural and synthetic esters, digital monitoring technologies, and evolving testing and performance expectations. Increased coordination between organizations is also driving greater global harmonization of standards, reducing regional fragmentation but simultaneously raising the bar for compliance and innovation.

From a business perspective, these changes present both opportunities and risks. Companies that stay closely aligned with standardization trends are better positioned to anticipate market shifts, influence emerging requirements, and accelerate adoption of new technologies. Griffin Burk received his B.S. in Chemistry from Mississippi College and his Ph.D. in Analytical Chemistry from Mississippi State University. Griffin has been with Ergon since 2019 and started as a research chemist with Ergon Refining. Since, he has moved to specializing in quality, production, R&D, and technical support for Ergon’s Dielectric Fluid products.

Griffin is currently a Senior Research Scientist in Ergon’s Specialty Solutions Innovation team. He is an active member of IEEE, CIGRE USNC, IEC TC10/TC14 USNC (MT Convenor), and ASTM (Chair of subcommittee D27.01 and D27.04).
